Sawdust presents specific challenges including high fire and explosion risk (fine dry sawdust is explosive at dust concentrations of 20–500 g/m³), tendency to form blockages in inlet chutes and flight sections due to its fibrous nature, wide particle size distribution (from fine dust to coarse shavings), and highly variable initial moisture content depending on wood species and cutting method. These require careful dryer design and strict fire safety protocols.
For wood pellet manufacturing, sawdust must be dried to 8–12% moisture. For particleboard and MDF manufacturing, 2–4% moisture is required for optimal glue adhesion and board properties. For direct combustion in biomass boilers, below 20% is generally acceptable. For charcoal briquette production, 10–15% is recommended before carbonization. Each application has specific moisture windows that must be reliably achieved by the dryer.
Essential safety measures include spark detection and extinguishing systems in all exhaust ducts, CO monitoring in the dryer exhaust as an early fire indicator, explosion relief venting on the dryer drum and dust collectors, metal detection and removal before the dryer, continuous monitoring of drum surface temperature, automatic fuel shutoff on high-temperature alarms, fire suppression systems in the product handling and collection systems, and regular housekeeping to eliminate sawdust accumulation around the dryer.
The most economical heat source for sawdust dryers is combustion of the sawdust itself or other wood waste in a dedicated biomass combustion unit — creating a self-fueled system where approximately 5–10% of the throughput provides drying energy. Natural gas burners are used for cleaner combustion with lower particulate emissions. In integrated wood processing operations, waste heat from boilers or CHP systems is ducted to the dryer to maximize overall energy efficiency.
Industrial sawdust rotary dryers range from small units with drums of 1.0 m diameter × 8 m length handling 500–1000 kg/hour to large pellet plant dryers with 2.5–3.5 m diameter × 20–30 m length drums handling 10,000–30,000 kg/hour of wet sawdust. The drum volume required is high relative to throughput due to the low bulk density (50–150 kg/m³) and high volume of sawdust compared to denser materials.
Uniform drying of polydisperse sawdust is improved by pre-screening to separate fine and coarse fractions for separate drying if required, selecting flight designs that ensure all particle sizes are adequately cascaded (not channeling of fines), optimizing air velocity to avoid excessive fine particle carryover while ensuring adequate contact time for coarse particles, and using cyclone classifiers downstream to recover and recycle particles with insufficient drying residence time.
